If you want to do a bezel, how about something shaped like a cartoon- or videogame-cloud, bigger than the monitor so you get the actual shape of the cloud ?

You would have then : Warp zone --> playfield --> cloud --> uh, a real big pole that goes through the clouds

Depending on exactly what you are needing for letters, I have access to a laser cutter that could make super crisp letters.  We usually use 1/4" birch plywood.

It is impossible to make the Wii sensor bar less intrusive and slapping an ugly sticker on it doesn't help

Do you find having the wheels mounted increases the playability?  I have heard/read criticism that the sensitivity and accuracy of the turning wasn't as realistic as it should have been.  *shrug* I'm still trying to find the game at a bargain so I've played less than an hours worth of time.
