I know lexan and/or plexi can be obtained at a HomeDepot but my big problem is cutting the thing to size, drilling holes for the sticks/buttons, etc. I KNOW I will destroy it and end up spending way more than I should.

What I'm curious about is if someone would be willing to do the work for me, and if so how much would you charge?  This can include me buying the Lexan and sending it out to you ahead of time, or just paying you for your time and effort to go to Home Depot, pick it up, cut it to size/spec and then mailing it back to me.

I also have a 'template'. I have the old piece of plexi that came off of my MVS 2 slotter, you could possibly use that to create an exact dupe.

I'm just pricing, etc.  so please let me know.

i have some lexan scraps, and by scraps i mean nice plates that should actually be worth somthing. You can have them to practice cutting, when i cut my lexan, it was more like using a table saw to create friction to melt a line through it.

I buy plexi at Lowes all the time. They will cut to size and costs around $6.00 for a 12x24 piece.   
As for the buttons, lay the plexi on a scrap wood board and tape it to the board with masking tape to keep it from moving. Also use masking take on the area where the buttons are going to be drilled
Then just use one of these to make the buttons/joystick holes:

Practice on a scrap piece first and go slow.

Hi there from another Austin BYOAC member.  Check out Regal Plastics in North Austin.  They are at 9311 Metric Blvd, near Highway 183 and Burnett Road.  They carry both Acrylic (Plexi) and Lexan and will cut to size, and round corners.  I asked them about holes and they said they could probably do those as well.  I am not quit to that stage but got some quotes on a piece for my control panel.  Very reasonable price for the material and cutting, small charge for rounding corners and drilling holes. 

I am still working on my second project but plan to go there to get the control panel cover.  Let me know how things work out if you use them.  So what is the project you are working on?

Hey Im in Austin to, and I work down the street from regal plastics. If any of you have tried them out let me know how much they charged for a basic control panel overly with the holes cut out.
