I used a holesaw to drill the trackball hole into the Lexan then did another hole the same size into some scrap MDF. I then put the Lexan over the MDF and lined everything up and used the bottom layer of MDF as a guide to put a nice edge on the Lexan using a router.

It worked well. Check Arcade Bones in project announcements for final trackball hole finish.

I drilled a starter hole in mine and then used my router with the flush trim bit and the trackball mounting plate as my guide.

Worked well in my application.

I did the same with the router and spare MDF and came out fine. I also used a bevel bit afterwards to round the whole so it was nice and smooth...
