Ok, I'm having some problems with my plans on my Mini-Galaga.

My plans were to place the two speakers on the sides of the moniter facing out rather than above it facing down.  This was due to the lack of space in the piece that sticks out above the moniter, you know, the one that normally holds the speakers in 95% of cabs...

So I got these realy cool speakers that are just thin enough to fit on the sides of the monitor, yay!  They sound great.  Creative Labs I-Trigue 3300 BTW.  They have 3-1" titanium cones spaced about

I like your final idea of glueing small speaker grills over the holes.  I think that the speaker fabric underneath the plass would look funny unless you could bezel the cut outs.

When you drilled the holes did you put masking tape on both sides?  That could prevent splitting.  Instead of having the bigger drill bit in the middleby itself , perhaps try

edit - After looking again at your 3 trials, there's still more plastic than holes which is causing the muffling.  You need to drill the holes closer together (added risk of breakage).  I did have an idea of cut out pattern - perhaps cutout the ship from galaga?  Cool idea but may be very difficult to cut - I don't know?  At least it would be in the theme of the cab and you wouldn't need to put speaker cloth or grills.

and then add some side lighting to make the hole pattern glow!  ;)
